Yeah, this has been my experience too, but unfortunately GC10 is unusable with thick stencils. It jams up the apertures like nothing I've ever seen. The cost of its miraculous properties is that it is as sticky as GLUE.

Rework said that with hot air gun, heated the solder paste comes out of the middle part out to the side terminals and soldering extending beyond is perfect.

You can also get dry cabinets that you can wheel your feeder carts directly into (if you have quick change carts) when not producing to extend floor life.

I developed our company's procedure for moisture sensitive devices based on J-STD-033 and I don't recall anything requiring a certain ramp rate. Furthermore baking at 85C will greatly extend the time to reset the clock and it is harder to maintain

In addition to robl's suggestions, I would look at the footprint on the board to make sure it meets the recommended dimensions. Abnormal layouts, particularly when pads extend under the component too far, can be problematic both by lifting the part

We are considering storing OSP coated PCBs in nitrogen. Will this extend OSP life ? Is the eventual failure of OSP due to oxygen eventually reaching the copper over time ?

You may try reduction on stencil aperture on the particular IC location. Reduction on width and extend outer length may help to minimise solder ball issue. However, please look into stencil foil thickness to meet AR.
