Hi Double Hung, I believe it depends on the board house and their process to manufactue the baord. But over all, I do not believe it would be an issue.

Which spec is that in? I'm seeing web thicknesses of .015 or thinner being suggested for a .062 board, way thinner than 1/2 the board thickness.

Dependig on your process. If you use the same Gerber data that made the board to make your stencil, by a reutable stencil manufacturer, then no you should not have any mismatch issues.

I think all silver on a bare board is Immersion. We are a bare board manufacturer and that is the only silver I'm aware of being used as a finish. What is the problem you are having?

Does the board actually make the sensor? I've seen rail widths that would load the board half way and then find a tight spot and stop before the sensor.

You might try baking the boards before using them. If the problem goes away you might want to look at what sort of environmental controls your board fab guys are using/stuck with/wishing they had.

Do you mean making bare boards or populating bare boards. You post sounds like you mean the first but this forum mainly deals with the second. And to do either well, you need 10-20 years experience. Or hire someone with said experience.

It depends on the water quality of your final rinse too. Too dirty and pools of water will trap residues on your board. If let to evaporate, these residues can stay on your board.
