You can go with smaller chip parts (0805 to 0603 or smaller). What size is D1? Can you go to a smaller package. Provide more details. You may not have the real estate to include the silksreen (i.e. reference designators). Consider omitting them.

If your flex circuit is only populated on one side, you can have the PCB vendor palletize the flex for you. What you do is have the flex circuit laminated to 062" FR4 using a thermoset adhesive like Dupont WA. Standard flex circuit adhesive. Howev

Maybe. While it doesn't help with your current problem, there is nothing that says that you cannot impose requirements in your purchase order that are stricter than D-300.

While they're '50 pitch', you need to think of 0402 as fine pitch parts. So, ENIG, imm silver, and imm tin finishes and probably OSP would be good choices. Stay away from HASL.
