The only material I've ever heard of for these applications is the one that you have already rejected (Durostone). There is a similar material called Durapol, and if memory serves me correctly it is somewhat cheaper than Durostone.

I am more worried about those voids also instead of the voids in the thermal pads. I still can't find any IPC spec that calls out a min. void percentage other than on BGA packages.

The problem is they said what we designed is not qualifyed for production and they have files called "DFM" which is used for the real production to fit with the production line
