Back in the days when I was in charge of a Paintline Dip conformal coater, I had the same issue with a non-hermetically sealed Potentiometer. We tried to use rubber boots, but the capillary/wicking action of our silicone-based heat cured coating was

Check out the Unit Design web site and look at their drag soldering machines. You do not want to try to do any of this manually. How consistent are your operators when working above a 500 F solder pot? I strongly recommend you buy one of the books

Some amount of voiding was always seen on sites where solder paste is printed. These voids are much smaller. However the site where a flip chip is flux dipped has never had problems with voiding. Macro voids (and huge ones at that)across the board s

Questions are: * Does the component take solder when you dip it in the solder pot to test the solderability of the leads? * Can you get full barrel fill when wave soldering a bare board? * Is your flux reaching the top of the board through the hole b

So others can solder the same board and part but you can't. Dipping the legs in flux doesn't help. Then it's either your pre-heat or wave. Measure your pre-heat and compare to others or flux mfger. Do you have chip wave or something like an Omega
