Thank you all for the posts. From all I read lately I will probably try a different solder paste and if that doesn't work I will go for a flux feeder. I will keep you posted.

break-out the old toaster oven! apply solder paste to board place part and re-flow in toaster oven. those things re good for more than just pot pies and toaster strudel.

So far I know of two dispensing system cleaner and conditioner to purge the solder paste out to preserve the valve. Valve Purge from EFD Nordson and Purgel from Interflux. Are there any other alternatives for purging and cleaning dispensing systems?

Could you show us the reflow profile and 0402/0201 pictures? I have had the same situation before just because insufficient solder paste ( Specially on 0201) and maybe not enough heat reflow profile.
