Hi Melanie, Can you provide pictures of the solder connection itself? I've found that xrays can sometimes be misleading.

You might want to check the components as well, I've seen a similar problem with re-balled parts using the wrong diameter ball. that would also contribute to added solder. good luck

Had you check the temperature difference of outer balls and inner balls? Solder short in corners might be caused by high delta T causing BGA warping.

Rain-x being a hydrophobic silicone polymer, aren't you worried that it might cause solderability problems?

the appearance during the application was the same (to the eye). the feel to the touch is the same once it is dry and polished. The effect is the same when water is sprinkled on the treated surface. My understanding is that the product bonds to the s

Other areas you can focus 1) Find out alternative chemical and solder materials for lower cost. 2) Set high power consumption machine (such as Oven and wave) to idle mode when not running to cut electrical consumption. 3) Reduce the used of N2 gas.

You should look at Amtech Solders. They have excellent no-clean fluxes that are designed to be water washable if desired. We have been using them with great results for about 4 years now.

It seems to be no solder paste release at certain stencil opening, you may need to enlarge the stencil opening. By the way what is the area ratio for the opening and how is the shape (round/square/diamond)?

I don't understand the long lead times comment. You should be able to get stencils next day.
