The smallest component we use is 0402. Solder paste is Kester 256. Printer is MPM Ultraprint 2000. Stencil is 6 mil. I didn't here anything bad (rework or whatnots) in terms of soldering of those components.

UP 2000 is a good printer. Spares are normal - blades, stencil/board light bulbs, the over head flourecent, get new conveyor belts. Take the cover off the tactile sensor and make sure it's clean also. Other than that it should be a work horse.

Good morning, Overprint, i.e. make stencil openings for your LED larger. Add printer accuracy to aperture size so that paste would always cover the pad. BR, Pavel

Look in your manual. There are also calibration stencils and boards necessary to calibrate DEK printers. Do you have them? If not I might have a set I would sell.

Stencils are 5mils thickness, SS material. Printer is Accela.

Did you try a thinner stencil? More pressure and speed in the printer? What size is the QFN? Maybe the aperture needs to have a + in the center?

I would prefer wave for this parts, but if it not an option, cut 6-8mil stencil and double stroke it on the printer. All the rest is adding additional steps/labor/cost that is not worth it.

Do Proper underneath stencil cleaning. if the cleaning not effective, check Vaccuum section of the printer machine. Else change the Wipe roll. Trying out with other cleaning solvent (dedicated to stencil cleaner) also improve this issues.
