I assume you mean dispensers? They are slow and limited on how fine they can go. Paste is much more expensive. The money you save in stencils will be eaten up by other consumable items on the dispenser. They are flexible but how flexible do you need

When possible we put 2 images on a stencil to save money and storage space. I was told the DEK can not use offset images, Is this true?

If you have a SPI machine you could try it, I have used no clean on some products, it is okay, depending on the product. Maybe the best way is to have SPI with feedback function to the printer and only when, for example, volume is above 220% to clean

Any one screen printer manufacture stand out over others? We are also 100% lead free, I use Kester solder paste. Is this a good brand compared to other brands?

We use WET, then DRY and VACCUM for 2 or 3 boards. Do not know if your printer has those options.

How much adjustment is needed? Adjusting the snap off will get the PCB tighter/looser to the stencil. But this is only a 3 to -3 MM adjustment.

Yes if you adjust the thickness to be thin than the machine raise the PCB more to the stencil - than the foil have better tension but it string out faster.

Now you have to find the root cause, before you continue. Is it PCB design or printer setup? Or both contribute?
