5mil should work fine. Some stencil manufacturers charge more if you go less than 5mil so stick with 5mil.

5 mil is perfect for 0402's. If you are printing SnPb solder use apeture reduction such as home plating the pads. However, if youre using SAC, we've found that printing the entire pad works best due to poor wetting compared to SnPb paste. Chris

The program that I use is the Fuji calibration program and it works fine on all other equipment that I use it on. The PDs are dialed in at 10% tolerance and the nozzles are new. I see it more on 105 and 1608 parts but it happens on 2012 and 3216 part

Every plant I've worked at used copper. I don't know your criteria for better, but I would think soldering and hanging copper would be a lot easier/quicker than threading and hanging iron. I haven't priced either one, though.

Thanks - We ended up using a kapton stencil mainly due to the fact that we couldn't get time on the SMT lines. It worked great, protected the vias and the BGA functions fine.
