Hi, My stencil maker also say the same thing on 1:1 for lead free. I am using electro-form stencil. You can look for Mr Richard or Mr Chong at wkchong@dek.com. Hope this info will be useful for you

What Snap-Off are you running ? I've seen this happen when a large negative Snap-Off is used. If you "contact" print (I.E. Zero Snap-Off) this tends to minimize the stencil coining. We use a mix of MPM & Transition Automation blades. I have noticed

Are your stencils electropolished? I still haven't used an electroformed stencil, but I understand they can be worth the extra money, because of the better release characteristics.

Yes, 0.25x0.25 square could work @0.1 thickness, use nano-coating or electroform stencil for better solder paste release.

I am not sure what the smallest aperture is that I have. I can tell you that I remember the area and aspect ratio (for apertures) being quite a bit lower than standard on quite a few stencils. We only order Invar on stencils that fall below ratio..
