Thanks, have checked the vacuum tube and ribbon cables. They seem to look ok. Theta motor seems to be woking. I'm leaning towards the theta encoder going wanky. Is that possible?

Not really, just eyeball. Does it look too loose or feel too tight. Is it lubricated properly, is there enough grease on the sprockets? Also, check the ribbon cables. They might be damaged.

Dude, Scope the big ribbon cables on either side of the X-axis for cracks. They usually break where the clamp holds them on the X wagon. Also, all of your X camera stuff goes through the XWB board.Try swapping it if you have another. I am not sure

Phil is on the right track. Try this.... Go into the service program, and bring up the vacuum force indicators. Manually install a spring loaded tool into the Midas head. Once the tool is in the head, press on the tip of the nozzle with your finger.

I believe there is a force calibration menu option in the maintenance menu. From the main screen, choose exit to maintenance to get into the maintenance menus. If you're still having force issues afterwards, you'll want to start hunting for broke

Z-force sensor is a tool travel indicator. It has nothing to do with Z travel. Does the Midas head move at all, during initiation? It sounds to me like a Z motor/encoder problem. Is the Midas head ribbon cable plugged in?
