Dream: Yes, VIA's are connected to actual SMD pads via traces - roughly .030" from the pad. The VIA is .013" in diameter, and the excess solder bleeds out of the actual VIA barrel after the 1st reflow.... -CK

Most $$-value stuff is dependant on the cost structure of the company. Why not do a small cost study to measure the amount of time your improvements save? Folk in accounting should be able to "rough price" the $$ benefit of your efforts.

Now, this is good solid advice. If following this advice does not help there is something wrong with 1. the paste (reology failure) 2. the stencil (rough walls) 3. the board (bad design or fab) (in order of likelyhood)
