For height, I start +-2mil usually. For 3mil stencils, my lower limit starts at 1.5mil, upper is 5. If the area is chem ethed, I normally add .5 to the stencil height. My default volume is 60 - 160%. Then print specs are adjusted till I see fit, then

Maybe you stencil height measurement is being affected. Check your tactile sensor, it may be sticking due to paste or adhesive getting on it.

Squeegee pressure or height, snap off, the age and/or condition of the paste and the condition/cleanliness of the stencil are about all I can come up with, unless you got a new stencil and you changed the design parameters or they made it wrong.

could be a printer or stencil issue. try to check your printing repeatability. Suggest to use SPI for a checking paste volume/height/area.A regular stencil cleaning may reduced your headache.

First, this is the result of bad printer setup. Adjust knife pressure, PCB gap, separation speed, tooling, and stencil cleaning. Pay attention to the coating of contacts pad and height of solder mask of PCB.
