the current design must be a die-up one, so routing for a flip-chip on board will be a bit difficult. it almost HAS to be wire bonded, to me...

No vias or other nasties near or under pad? Check the cad file of middle layers if applicable. Not being programmed on site or by customer with contamination in programmer? Most unusual. Let us all know if ( when ) you find out.

Sal, check the spec of the components, what are the leads made of?? also check what's happening under the pad, is there a large ground plain or a heavy track running there??

I can't help you with your soldering problem, but I wonder if a pressfit connector is an option for you. If this connector is available as pressfit, you can avoid the solder wave proces and associated problems. Write me if you are interested in more

Try to insert thin copper plate (approx. 1.5mm thk) at the end of the flow direction. Place it approx. 2mm away from the lead. The copper will pull away the solder & thus minimise bridging problem.

This "thieving" idea is a good one. There is a SMTnet thread on connector thiefs from a coupla years ago that you might check.
