This paper reviews the possible causes and effects for no-fault-found observations and intermittent fail- ures in electronic products and summarizes them into cause and effect diagrams. Several types of inter- mittent hardware failures of electronic assemblies are investigated, and their characteristics and mechanisms are explored. One solder joint intermittent failure case study is presented. The paper then discusses when no-fault-found observations should be considered as failures. Guidelines for assessment of intermittent failures are then provided in the discussion and conclusions.

The most reliable and well-designed electronic device can malfunction or fail if it overheats. Considering thermal issues early in the design process results in a thermally conscious system layout and minimizes costs through the use of passive cooling and off-the-shelf components. Head-in-pillow (HiP), also known as ball-and-socket, is a solder joint defect where the solder paste deposit wets the pad, but does not fully wet the ball. This results in a solder joint with enough of a connection to have electrical integrity, but lacking sufficient mechanical strength. Due to the lack of solder joint strength, these components may fail with very little mechanical or thermal stress. This potentially costly defect is not usually detected in functional testing, and only shows up as a failure in the field after the assembly has been exposed to some physical or thermal stress.

Temperature and Humidity on Selective Conformal Coating It is well known that selective conformal coating on printed circuit board (PCB) assemblies provides unparallel protection for PCB’s. Nevertheless, concentrated conditions of humidity, water, and high temperatures can have negative effects on the conformal coating itself causing it to fail and become inapt for its intended purpose. Taking this into consideration, it is prudent to choose the right type of conformal coating that best suits the application and environmental conditions under which an assembly is likely to undergo in use. The proper conformal coating will significantly reduce the likelihood of failure/rejection, saving both valuable time and money for any manufacturing process.
