We agree with Russ. * Haven't used them in 10+ years. * Size of keepout for the stepped apertures needs to be large. * Manipulating aperure size to manage paste volume for specific components is not difficult.

you could do a capability analysis on the printer.....setup the printer with your print parameters and select a metric (say paste volume deposited) and find out Cp and Cpk values

could be a printer or stencil issue. try to check your printing repeatability. Suggest to use SPI for a checking paste volume/height/area.A regular stencil cleaning may reduced your headache.

It's hard to tell from the image but it looks like there isn't much room for a heel fillet. Seems like that could contribute to your voiding (or poor wetting) if there isn't enough paste volume there.
