If you have another container of flux that is a different batch try that. Dont forget to clear lines of old flux. check spray pattern width. The activators needed may be dead in flux.Since it is sudden my question would be what just changed?

Deni, You also need to check if your flux is properly wetting the board. Flux dewetting on the surface can also cause webbing. You can check that with spraying flux on the board surface and watch the wetting behavior. Patrick

Try spraying flux on top of the loaded PWB when you put it on the conveyor. The tackiness of the flux does a pretty fair job of keeping the axial leaded parts down to the board. This takes more cleaning, but it has worked wonders for me on assemblies

Thank you all for your input. The MF300S Multicore flux is rated for lead free. There is not much dross or contamination. We are using nitrogen. I've tested the boards with the curing test of IPC-TM-650. I think you're all right about the preheat.
