What is the part designator? A lot has to do with that. Also, is this a double sided reflow board. Perhaps you need to change your process to accept two heat cycles simultaneously. Solder thieves should work. Check the archives.

Hi Chris, So you run eror free for 2 years, then change stencil aps and get problems. Why would you go smaller? Try using your old stencil with your no-lead.

Hello, why focuss only on the printer and the paste, maybe the problem isn't there, maybe the problem is in the oven, is the component a havy one? because leadfree solder can't lift as mutch as a leadcontaining solder. regards Bart

Search the archives here for info. There is lots of posts on this. Short answer is Kapton isn't the best solution. Try aluminum tape or conductive glue if you don't feel comfortable soldering with high temp stuff.
