Are you reusing your paste or putting down new every time? I've seen solder balls before when operators try to use the paste past the recomended stencil life. I've also seen it happen with a bad batch of solder paste from a vendor.

Hi Sir, The diameter of the aperature is 17mil and thickness 6mil and since we are using Solder Paste Inspection i believe that should have a good paste deposit on this pad.Let say if no good paste it will more create insufficient solder which X-RAY

Well, we got the baking part right at least. I would think that would help to rule out the barrel cracks allowing moisture escape. Plating too thin makes sense to me. In any case, do you think barrel cracking would be observable on a bare PCB?

Instead of a minimum thickness, we require no exposed copper or SnCu intermetallic. We've been having a lot of trouble lately with suppliers of SN100 HASL boards giving us pads with very irregular solder deposits with areas of exposed intermetallic.
