Can you get away with 2 x 2ft with either a flex joiner or backplane type connectors to turn into a 4ft board? if you can get your panel down to that it means a lot more potential suppliers

Gotcha. We are a CM and we build 48" LED boards. But we buy all of our long PCBs off shore.

Don't worry about this. There are lots of PCB suppliers around the web. Just need a little bit of time. Right now i get this one https://www.wellpcb.com/content/quality-assurance.html All of them are good quality and reliable.

isopropyl alcohl will not harm plasic what we usually do is to dip the nozzle for few minutes in alcohol then pressure air to blow all dirty from it

There are many not aggressive cleaning solutions out there that will do it. I used to use Simple Green for example.

Stencil thickness is 4 mil. Via's are plugging from bottom. Gas may be developed under the component? Take Reflow Ovens Thermal Profiling changes? In your opinion?
