Hi Prem, We used to place millions of Nickel battery tabs using Cobar paste. We found it particularly aggressive. Just contact your local Cobar distributor and ask them for samples of their most aggressive fluxed paste. Kind regards, Rob.

Matt, believe it or not, but mechanical stress is cracking these internally and you can't see it with bare eye. Consider de-paneling as a root cause if parts are close to the de-panel V-score edge/router tabs. I can send you more information.

Swap part method??? Are you meaning swap the tool banks? The tabs on the tool bank look good, but if it’s tweaked slightly that would be hard to tell. Sorry, I’m just an operator/programmer. The person that did all this stuff left suddenly.

You cannot use diamond cut routers on aluminium. They will clog up in seconds.. You have to use "endmill" type. These are available from all PCB drill/mill supplier, nothing fancy. Depaneling - you mean cutting only tabs, not full perimeter ?
