Hello Steve, i think you are experiencing the potato chip effect, where temperature difference at the center and edges are huge; causing BGA edges to tilt down or up.Try narrow down the temperature difference between the center of BGA and corner. I

I guess you do what a lot of companies do, buy the ones that don't work. And then spend more money trying to fix them. I've seen this pratice go on for years.

Yes we have tried. It works really well and lasted as long as the run which was in the tens of thousands of cycles. I think we increased the interval time between cleaning by a factor of 5.

Long lead times was a slight exaggeration we wait approx 3 days for a stencil, although we can purchase them next day at a much higher cost. But when you are working to tight prdcution schedules this can prove costly.
