Can you use 96s solder wire on a pcb that has been plated with standard 60/40? if so what are the effects on the proerties of the 96s? If you cannot mix the two solders is there a more effective way than braid of removing the 60/40 from the plating?

Russells: You can mix the two solders you mentioned, assuming by "96s" you meant "96Sn / 4Pb". If you heat the two tin / lead alloys to a liquid state, you�ll form a tin / lead solution with properties different from either of the two solders. The

Could you show us the reflow profile and 0402/0201 pictures? I have had the same situation before just because insufficient solder paste ( Specially on 0201) and maybe not enough heat reflow profile.

Is this solder lead or lead free? Try look at the delta of the PCB during re-flow, you might find that the smaller parts are being "cooked" faster and burning off the flux.

Small paste deposits have less flux thus less flux activity to enhance the wetting. So preheat needs to be as short as possible, ramp to spike if possible. Try not to ramp hold and spike - pending thermal delta on product can be made to ramp to spike
